First article inspection (FAI) is a detailed verification of the first item produced from a new or changed manufacturing process, checking it against every dimension, material, and specification before full production begins. It confirms that tooling, machine setup, and documentation are correct so that the whole run does not repeat a hidden error. FAI is common in aerospace, automotive, electronics, and other regulated manufacturing, and it is often required by standards such as AS9102.
How it works
A supplier produces one part (or a small first batch) from the finished process, then measures and records every characteristic on the drawing or spec sheet. Results go into an FAI report that maps each requirement to an actual measured value, along with the test method used. The buyer or a quality engineer reviews and signs off before releasing the full order. A new FAI is usually triggered when the design changes, tooling is replaced, the process moves to a new machine or site, or production has paused for a long period.
Why it matters
Catching a setup or tooling problem on part one is far cheaper than discovering it after thousands of units ship. FAI creates a documented baseline that both sides can reference if a dispute arises later, and it builds trust between buyer and supplier on custom or made-to-order work.
